Sorry, this is going to be long. I have an ACERT with BXS serial number, 2005 year model, that has no power. Truck came in to the owners shop for routine service. Their mechanic found fuel in coolant so he brought to us to repair injector tubes. He said it had no power on his way to us which we figured was from the injector tube problem. So we replaced inj tube O-rings and sent the injectors to be tested/ rebuilt. Reassembled and still no power.
We checked all usual suspects and found LOTS of blowby- the hose had actually been extended to the rear axle it was so bad. Owner agreed to rebuild the engine but said the head was a reman cat head 8 months earlier. We disassembled and found head cracked between valves on 5 cylinders, broken rings and wore out liners. Ecm did not show any codes or events for overheating.
Did inframe overhaul and installed new aftermarket head, not reman. Still no power. We have replaced fuel pump as pressure was a few pounds low, ran fuel hose straight from tank to pump because there was a little air coming through. Replaced turbos with 2 off a known good running engine, cleaned precooler even though it did look too clogged, bypassed CAC, replaced ECM.
We couldn't find a spec for compression pressure but tested and got 540 psi on each cylinder. We did this thinking maybe we got the wrong pistons or rings.
While driving the truck monitoring with Cat ET and some manual gauges we get about 4 psi boost max. The fuel position never equals rated limit. The FRC fuel limit doesn't come up either. So we built a boost pressure sensor setup that we can have the passenger in the truck turn to trick the ecm on the boost pressure. We could simulate 0-63 psi. At 7 psi, the truck seemed to get a little power along with a little bit of black smoke and the FRC and fuel positions came up. The more "boost" we put to it above 7 the worse it would get- more smoke and it felt like the engine was getting choked down. At no time did the manual boost guage show any actual boost above 4 psi.
This is driving me crazy. And there are no codes in ECM. I read a lot on here about the trim codes. Is there a trim file we can download to match a code to put in for max fuel just to eliminate that as a problem? The rebuilt injectors came with new disks and files were installed. I know the older engines it was a little easier with just a 4 digit code and no files needed.
Any help or ideas would be greatly appreciated. I have way more hours working on this truck than I can ever ask the customer to pay and just want this truck to go.
After the fact, the driver did say originally sometimes it had good power and sometimes not. But not sure how reliable that is. But that would indicate more of an electrical problem like a boost sensor but with no codes, manual gauges..........
There is an audio edc16cp34 ECU flap was a mistake, I made off flap, the dashboard indicator light is not lit, but this is the fault memory is read two errors remained.
